Summary: In this paper the flow formulation viscoplastic finite elementanalysis is applied to metal forming problems where the materialconstitutive equations are functions of both strain rate andstrain history. The analysis is carried out in physicalcoordinates under assumption of small displacement anddeformation theory and stationary conditions. The numericalprocedures developed include determination of the particulartrajectory that the strain rate is integrated along, for eachnumerical integration base point. It is assumed that forstationary processes the history of the state variables of somepoint corresponds to their current values at some other point onthe trajectory of the point considered. Boundary friction istaken into account by developing interface elements thatdirectly generate the frictional traction at particular boundarynodes, or impose Coulomb friction conditions as constrains atnode or edge level using the penalty function approach.Corresponding 2D finite element routines have been developed andapplied to idealized cold plane extrusion and other metalforming processes.

Summary: Computational plasticity finds one major application in metalforming simulations. In analysis of stationary formingprocesses, flow formulation with veleocity field variables provesvery convenient. Corresponding finite element algorithms veryefficiently yield strain rate and stress distributions forcomplex viscoplastic constitutive equations. In this paper theclassical flow formulation is extended to cases where thematerial constitution is a nonlinear function of both strain andstrain rate. A finite element level this extension requires thedetermination of the trajectory of each numerical integrationbase point in the problem domain for the purpose of strain rateintegration. Corresponding 2D finite element procedures have beendeveloped and applied to the idealized cold rolling process.

Summary: Numerous constructions, such as high-pressure vessels, cranes,pipe-lines, etc. are subjected to a relative low number ofvariable loads. Their behavior under operational stressesdepends mainly on elasto-plastic strains at the fatigue criticalpoints of components (local strain concept). The optimal designof such constructions requires at the one side the knowledge of"local stresses conditions", and "low-cycle fatigue". The paperdeals with some practical foundations of elasto-plasticbehavior of materials under variable stresses and roomtemperature, and the procedure of its determination on fewtypical materials is shown, too.

Summary: This paper presents the results of investigations carried out todetermine the fatigue life of welded structures with and withoutresidual stresses under constant and variable amplitudes. The tests were carried out with longitudinally stiffened flatspecimens welded to have tensile residual stresses; to determinethe fatigue strength without residual stresses the specimens were heat treated and stress relieved. The results show that theresidual stresses influence the fatigue strength significantlyonly in the case of high-cycle constant amplitude loads; for allother loading conditions the influence is not significant.

Summary: In this investigation a systematic "start-from-zero" approach ofmechanisms has been described and applied to the creation of anautomotive windshield-wiper mechanism. Following specification ofthe design goals and restrictions, the potentially usefulkinematic structures have been generated with aid of graphtheory. A preliminary functional screening of these structureshas yielded several potentially useful mechanisms. The typesynthesis was followed by dimensional synthesis, formulated as anonlinear programming problem. Physical design goals andconstrains were transformed into the objective and penaltyfunctions and then optimized. The final result was a proportionedpotentially optimal mechanism. An alternative approach to thedimensional synthesis of the generated kinematic structures interms of precision points has been discussed as well.

Summary: The fatigue life reduction caused by fretting corrosion wasdetermined in comparative fatigue life tests for axially loadedflat specimens made of cast nodular iron GGG 40 and hot rolledstructural steel St 34-2. A special tests ring was constructedfor superimposing fretting corrosion onto constant amplitude andspectrum loading of the specimen. Various surface conditions andtwo levels of surface pressure were investigated. Using theresults of these conditions and two levels of surface pressurewere investigated. Using the results of these tests and theparameters derived, comparative damage calculations wereperformed aiming at predicting fatigue life in the presence offretting corrosion. Means to avoid corrosion were also explained.

Summary: The flow formulation approach to viscoplastic finite elementanalysis of stationary metal forming problems is extended tocases with strain rate and strain history sensitive material constitution. Original numerical procedures are developed todetermine particular point trajectories that the strain rates areto be integrated along. Corresponding expressions are derivedunder the assumption that the history of the state variables ofsome point is given by their current values at other points onthe respective trajectory. Boundary friction is introduced by having additional velocity-dependent external load acting on flow elements, and byintroducing a narrow interface of neutral-behavior elementsgenerating the frictional force on regular flow elements. Corresponding 2D finite element routines for materially-nonlinearanalysis are developed and applied to idealized cold plane strainrolling and extrusion.

An original software system isdeveloped for simulation of metal forming processes in the rigid- plastic FE formulation. Complex constitutive material modelsare composed by overlaying of simple material models. The finiteelement procedure used here includes the determination of theparticular trajectory for each base point within the viscoplasticdeformation zone. Due to material constitution nonlinearity thewhole algorithm is iterative. Several distribution of equivalentstrain, strain rate and stress within deformation zones forprocesses of rolling and extrusion are obtained.

Summary: Lot of the crack retardation or crack stopping methods areanalyzed having their low cost and simple application in mind. The repair crack grinding and welding methods were primarilyexamined. Different weldment quality procedures as well asdifferent postwelding treatments (grinding and hammering) were analyzed. Furthermore, metal and artificial material reinforcement methods were studied. Metal reinforcements (patches) were simple welded, while carbon fibre reinforced plastic (CFRP) patches were glued over the crack. The"crack arrest holes" method was analyzed particularlyextensively, because of its good performance. The effect ofsingle peak overloads on the fatigue crack growth rate wasstudied as well. Because of numerous parameters thiswork is dominated by experimental methods.

Summary: The theoretical concepts of continuum mechanics, the theory ofplasticity and the solid formulation and flow formulation aredemonstrated. The basic concept and expressions of the flowformulation theory are upgraded by originally developedprocedures and expressions for determination of the strainhistory. In order to mathematically describe the boundary layerbetween the material and surrounding, specific numericalprocedures are originally developed to include the boundaryfriction. Original mathematical expressions and correspondingelements are derived for direct generation of the frictionaltraction in the boundary nodes. Alternatively, elements thatimpose boundary friction conditions in the original formulationas penalized constrains are derived. The expressions derived arefurther elaborated in the form of numerical algorithms andmaterialized as an original program package. Several metalforming processes are numerically simulated and are compared withthose available in literature.

Title: Determiniation of residual stresses by the incremental drilling method

Summary: SUMMARY The knowledge of the state of residual stresses is essential for the determination of the loading capability, stability and life of the structure. The most frequently used and standardized method for the determination of residual stresses is the incremental hole drilling method. The theoretical background and the corresponding expressions are given which provide both the analytical description of the problem and a simple residual stress solution, excluding their change with depth. An overview of the geometrical features of the most frequently used measurement rosettes and the corresponding methods of calibration is also given. In addition, the more complex calculations of the residual stress distribution, using the FEM for the determination of calibration constants are also presented. The procedure for the extraction of material properties from the calibration parameters in the matrix form is shown. The examples illustrate the impact of the assumed mechanisms of gradual residual stress relaxation on the final results, depending on the shape of the measured distribution. The error occurring in the relaxation strains determination with a low-cycle drilling and standard end mills is illustrated by measurements on a known distribution. Based on these relaxation strains results (measured), the residual stress distributions are determined. This gives a description of the influence of the measurement error on the particular calculation method.
